The other day I decided to dust off this backburner project and get it finished.  It's nearing completion, so I figured I'd go ahead and share my progress so far.

I started with a reject cast from my old beaky space marine helmet mold.  I split it in half lengthwise to add a bit of width, ground off the ears and camera housing, and filled in all the holes.  This gave me a starting shape that looked like so:


Then I covered it with a bunch of expanding foam:




Then I whittled the foam down to the rough shape I needed:


That shape was covered with oil-based clay and the final shape started to become clear:


Sculpting was mostly done late at night when I was home from the shop, but it worked out pretty well:






So a little over a year ago, it looked like so:


Then, tired of moving the sculpt around in the workshop, I dusted it off, mounted it to some cardboard, and filled the overhangs with silicone:


Then I went ahead and mounted it upright and built up a drip wall:


And built up the rest of the silicone rubber mold jacket:


Once that had cured, I built a two-part fiberglass mothermold:




Then, after it was all solid, I pried the mothermold off, trimmed up the edges, made a relief cut up the backside of the rubber jacket, and demolded the sculpt:


After a tiny bit of clean-up, I was able to rotocast a good, solid copy of the helmet:


After a quick trim, I couldn't help but try it on and compare it to the sculpt:


Not bad:


But maybe the next one will be better:

That looks great and you can see the potential once it's fully made up - keep up the good work!

I finally went ahead and made the canine teeth for these guys:


They look okay so far.  Here's one sitting on a display stand I'm working on too:


After a bit of cleanup, here they are in white primer:


So they're almost done...

Thanks guys.  I'm pretty happy with this helmet so far.

The other day I gave both copies a coat of satin "Heirloom White" from Rustoleum.  After that had dried, I sat down and picked out the teeth in gloss white:

I think they look okay so far:


Next up: weathering, gluing in the eye lenses, and padding.  Stay tuned!

The display stand still needs a bit more detail work:


I'm also trying to decide if I want to add rivet details like I've got on the eyebrow in this photoshopped pic:

That turned out really great. Any thoughts of putting LED's in for the lenses? I think it would look even more striking with red glowing eyes.

I haven't added LEDs, but I did put some shiny aluminum mesh inside to make the red tinted lenses a bit more noticeable.

I also went ahead and added some metallic studs:


I only added these to one of the copies:


So here's the finished, studded helmet on its display stand:






So that's a done thing.
